A sign can look perfect on the bench and still fail the moment power is applied. Dim modules at the end of a run, flickering strip, an overheating driver or a power supply that gives up early usually comes back to one thing: poor matching. This LED driver matching guide is built for sign makers who want bright, even illumination without guesswork.
For most LED sign work, choosing the right driver is not complicated. You need the correct output voltage, enough wattage with sensible headroom, suitable protection for the location and a cable layout that does not waste power before it reaches the LEDs. Get those four points right and the rest of the installation becomes far more straightforward.
Start with the correct driver type
The word “driver” is used broadly in lighting, but not every LED driver works in the same way. Signage products such as 12V LED modules, standard 12V strip and many sign cabinet lighting systems normally require a constant-voltage driver.
A 12V constant-voltage driver supplies a stable 12V DC output. The LED modules or strip draw the current they need, provided the driver has sufficient capacity. This is the normal arrangement for built-up letters, lightboxes, tray signs, halo illumination and internal cabinet lighting.
Do not substitute a constant-current driver just because its wattage appears suitable. Constant-current drivers are designed for specific LED loads that need a controlled current, often used with certain high-power LEDs and dedicated fittings. Connecting ordinary 12V modules or strip to one can cause poor performance or permanent damage.
The first rule is simple: match the output voltage printed on the driver to the voltage printed on the LED product. A 12V LED load needs a 12V constant-voltage driver. A 24V LED load needs a 24V constant-voltage driver. Never assume a higher voltage gives a brighter result. It usually gives you a failed LED product instead.
LED driver matching guide: calculate the load
Driver sizing starts with the total wattage of every LED product connected to that driver. For modules, check the wattage per module and multiply it by the number used. For strip, use the wattage per metre and multiply it by the installed length.
For example, if a letter set uses 80 LED modules rated at 0.72W each, the calculation is:
80 × 0.72W = 57.6W
A 60W driver may technically run that load, but it is not the right choice for a commercial sign. Drivers perform best when they are not pushed to their limit continuously. Allow at least 20% headroom, which means the real load should generally be no more than 80% of the driver’s rated output.
For the 57.6W example, divide the load by 0.8:
57.6W ÷ 0.8 = 72W
The practical choice is therefore the next suitable size up, such as a 75W or 100W 12V driver. In a warm, enclosed sign tray, or where access for future replacement will be difficult, choosing the larger option is usually the sensible call.
Headroom is not wasted capacity. It gives the driver room to handle start-up conditions, temperature changes and normal component ageing. It also reduces the chance of heat becoming the weak point in an otherwise well-made sign.
Do not mix load figures
Make sure every figure is expressed in watts before adding the loads together. LED products may be labelled in watts per module, watts per metre, amps, or occasionally all three.
If you only have current, use this calculation:
Watts = volts × amps
At 12V, a 5A load uses 60W. At 24V, the same 5A load uses 120W. This is why voltage must always be part of the calculation, not an afterthought.
Where a project includes modules and strip on one driver, calculate each load separately and add them together. Include any illuminated extras, such as a small logo panel or return lighting, if they share the same supply.
One large driver or several smaller ones?
A single larger driver can make sense for a compact sign with short cable runs and easy access. It keeps the wiring simple and reduces the number of mains connections. However, a larger driver is not automatically the best answer for every job.
For a long fascia, a multi-letter installation or a sign with separate illuminated sections, several correctly sized drivers can give better results. Splitting the load keeps low-voltage cable runs shorter, makes voltage drop easier to control and can simplify fault-finding later. If one section develops a problem, it may also avoid taking the whole sign dark.
There is a trade-off. More drivers mean more components, more enclosure space and more mains-side wiring to plan properly. The right choice depends on the sign layout, access, cable route and service requirements. Think about where the driver will live before committing to the wiring plan, not after the tray is closed.
Control voltage drop before it controls the sign
A driver can be perfectly matched on paper while the LEDs furthest away still look weak. That is voltage drop: power is lost through resistance in the cable, particularly on long runs, undersized cable or heavily loaded circuits.
The symptoms are familiar in sign work. The first letters look bright, while the final letters look duller or warmer in colour. Strip may fade towards one end. Modules in a deep tray may appear inconsistent despite being the same batch.
Keep cable routes as short as practical and choose cable with an appropriate conductor size for the run and load. Where a long run cannot be avoided, feed the LED circuit from more than one point rather than daisy-chaining power through every module or along the full strip length. On larger jobs, put the driver closer to the load or split the sign into separately powered sections.
Do not use connector blocks, clip connectors or cable joints as an excuse for undersized cable. Connectors make installation tidier and faster, but they cannot recover voltage already lost along a run. Make clean, secure connections and protect them from strain, moisture and accidental contact with sharp tray edges.
Choose protection to suit the installation
The driver’s IP rating should reflect where it is installed, not simply where the sign is installed. A driver mounted inside a genuinely sealed, dry tray may not need the same protection as one fitted externally, behind an open-letter return or in a damp service void.
For external or moisture-prone locations, a suitable waterproof 12V driver is usually the practical choice. Even then, avoid creating a place where water can sit around cable entries or the driver body. Position cable entries thoughtfully, use suitable glands where required and leave enough slack for servicing without leaving a loop that collects water.
Heat deserves equal attention. Waterproof drivers are often enclosed, and any driver needs a reasonable way to shed heat. Do not bury one under insulation, foam, packing material or a tight bundle of cables. A driver that runs hot will have a shorter working life, even if the wattage calculation was correct.
Keep mains and low-voltage work in their lanes
The LED side of a 12V sign is low voltage, but the driver input is mains electricity. That changes the standard of planning required. Drivers should be installed in a suitable enclosure or location, with secure mains connections, correct earthing arrangements where applicable and appropriate circuit protection.
For fixed commercial signage, mains connection and verification should be carried out by a competent person. This is not paperwork for paperwork’s sake. It protects the installer, the venue and the finished sign. A tidy low-voltage layout cannot compensate for an unsafe mains-side installation.
Before final fitting, bench-test the completed LED load with the intended driver. Check that every section illuminates evenly, inspect polarity, look for heat build-up and measure the voltage at the far end of longer runs if the layout is demanding. Testing before the sign goes up is quicker than returning to a site with a ladder and a fault to chase.
Common matching mistakes that cost time
The most expensive errors tend to be small decisions made early. Using a driver at 100% capacity, mixing 12V and 24V products, calculating strip by reel rather than installed length, and placing the driver too far from the LEDs all create avoidable problems.
Another common mistake is treating identical-looking modules as electrically identical. Check the specification for the exact product being used. Module wattage, operating voltage and maximum recommended chain length can vary between ranges. Follow the product guidance, particularly for the number of modules that may be connected in a run.
Finally, leave access. A driver is a serviceable component, not a permanent part of the sign structure. If replacing it requires removing a full fascia, dismantling letters or cutting through sealant, a modest saving at installation quickly disappears.
A well-matched driver is quiet evidence of good sign making: no flicker, no hot spots, no weak final letter and no call-back after a wet winter. Size it with headroom, keep the voltage right, respect cable distance and give the driver room to work. Bright ideas start with sound power planning.
